Commercial AC Maintenance in Austin: Three Systems, One Blown Low-Voltage Fuse

Most commercial air conditioning failures get blamed on the big-ticket parts — the compressor, the refrigerant charge, the condenser fan motor. But a system can sit completely dead with every one of those components in perfect working order. Setpoint Services recently completed a scheduled maintenance visit on three air conditioning systems at an Austin-area commercial building, and one of the units was down for a reason that costs a few dollars in parts: a blown low-voltage fuse on the indoor air handler.
Three Systems, Three Different Machines
The building runs a mixed fleet, which is common in older commercial properties that have added cooling capacity over time rather than replacing everything at once:
- Two split systems — outdoor condensing units paired with indoor air handlers
- One packaged rooftop unit — condenser, evaporator, and blower in a single cabinet on the roof
Mixed fleets are worth understanding, because they age unevenly and they fail differently. A split system has an indoor unit with its own control board, transformer, and low-voltage circuit sitting inside the building. A packaged rooftop unit keeps everything in one place. Same job, different failure points — and different places a technician has to look.
The Low-Voltage Fault
One of the indoor air handlers was not running at all. There was no cooling, no blower, and no response from the thermostat — the kind of dead-silent symptom that gets reported as “the AC is broken” and often gets quoted as a major repair.
The actual fault was a blown low-voltage fuse on the control circuit. Commercial and light-commercial air conditioning equipment runs its thermostat, contactors, and safety controls on a 24-volt circuit fed by a transformer, and that circuit is protected by a small fuse — usually 3 or 5 amps. Its entire job is to fail first, before a short takes out the transformer or the control board behind it.
When that fuse opens, the results look far more dramatic than the cause. The thermostat goes blank or unresponsive. The contactor never pulls in, so the outdoor unit never starts. The blower stays still. Nothing in the refrigeration circuit is wrong at all — the system simply has no control signal telling it to run.
We diagnosed the open circuit, repaired the fault, and returned the system to normal operation, then completed the scheduled maintenance on that unit along with the other two.

What the Maintenance Visit Covered
With all three systems responsive, each one received a full preventative maintenance workup:
- Chemical cleaning of every condenser coil to restore airflow and heat rejection
- Condenser run capacitors tested against manufacturer specification — the two split-system capacitors measured out of spec and were replaced
- Thermostat operation verified on each system
- Electrical components inspected for wear, heat damage, and loose connections
- Compressor amperage measured under load
- Refrigerant operating pressures checked across all three systems
- Supply air temperatures recorded to confirm actual cooling performance
That last item matters more than it sounds. Recording supply air temperature is what separates “the unit is running” from “the unit is cooling.” A system can hold acceptable pressures and still deliver a weak temperature split if airflow is compromised somewhere between the return grille and the supply register. Measuring the air is how you find out.
All three systems were operating and holding temperature at the completion of service.
The Findings That Were Not the Equipment
Some of the most useful output from a maintenance visit has nothing to do with the machines. While inspecting the airside of this building, our technician documented several conditions that were quietly working against every system on site:
- Deteriorated duct insulation above the ceiling. Conditioned air loses capacity to the plenum before it ever reaches an occupied space, and the equipment runs longer to make up the difference.
- Roughly eight damaged return air grilles. Beyond the airflow restriction, several were loose enough to present a genuine falling hazard over occupied floor area.
- Severely restricted return air filters. The single most common cause of poor airflow, high energy use, and premature component failure in commercial cooling.
Loose grilles were secured with temporary fasteners on the spot to remove the immediate safety hazard, and the full list was documented with recommendations: replace the damaged grilles, repair the duct insulation, and install fresh filters. None of those items is expensive on its own. Left alone through an Austin summer, they add up to elevated run time, higher operating cost, and equipment working outside its design conditions month after month.
