That is what Setpoint Services found on arrival at an Austin, TX convenience store where the Carrier rooftop unit had stopped keeping up. The reported symptom was simple — not cooling. The cause was not one failure but a chain of them, and the most important one could not be seen until the ice melted.

What the Diagnostic Found

A rooftop unit that has quit cooling in the middle of a Central Texas summer almost never has a single culprit. A full inspection turned up several problems stacked on top of one another, and every one of them pointed the same direction: airflow.

  • Evaporator coil frozen solid — a block of ice where the airflow should have been
  • Blower belt extremely loose — the belt was slipping badly enough that the blower could not move design airflow
  • Blower wheel heavily contaminated — dirt packed into the blades, choking the wheel further
  • Condenser coil heavily impacted with dirt and debris — restricting heat rejection on the other side of the system
  • Non-OEM air filters severely restricted — the wrong filters, fully loaded, strangling return air
  • Condensate drain pan and drain line packed with debris — drainage compromised

Why a Coil Freezes in 100°F Heat

Operators are often surprised that ice is a summer problem. It is counterintuitive, but it follows directly from physics. An evaporator coil is designed to have a specific volume of warm return air pulled across it. That warm air is what keeps the coil surface above freezing while the refrigerant inside absorbs heat. Cut the airflow — with a slipping belt, a dirt-packed blower wheel, and restricted filters all working together — and the coil temperature drops below 32°F. Condensate on the fins turns to frost, frost turns to ice, and the ice blocks what airflow was left. The system then insulates itself out of operation.

That is why the sales floor read 81°F while the unit was running. It was running. It just was not moving air.

The immediate step was mechanical: the blower belt was adjusted back to proper tension. Beyond that, nothing productive could happen with a coil encased in ice, so the customer was advised to let the evaporator thaw completely before any cleaning could begin.

The Failure the Ice Was Hiding

Our technician returned after a scheduled call elsewhere to complete the approved work. Disassembling the blower section turned up something no diagnostic could have caught on the first visit: the blower wheel — the squirrel cage — had come loose from the blower assembly. With the evaporator frozen, that section was inaccessible, and the failure was invisible.

This matters for anyone budgeting a repair. A frozen coil does not just cause damage — it conceals it. Any quote written before a coil thaws is a quote written with part of the machine behind a wall of ice. That is the honest constraint of the job, and it is why we did not attempt to return the unit to service on a wheel that could not safely spin.

We also observed and documented an aftermarket breaker and sensor assembly tied into the incoming line voltage. It is not our installation, it is not part of the OEM equipment, and it was noted for future evaluation rather than touched.

What Was Completed

With the coil thawed and the section open, the airflow path was fully restored:

  • Removed and disposed of the non-OEM air filters
  • Cleaned the evaporator coil
  • Cleaned the heavily restricted condenser coil to restore heat rejection
  • Cleaned the blower wheel and blower housing
  • Cleaned the condensate drain pan
  • Cleared the condensate drain line to restore proper drainage
  • Adjusted the blower belt to proper tension

Because of the failed blower wheel assembly, the rooftop unit could not be fully reassembled or operationally tested. A repair quote was issued to repair or replace the blower assembly, with final startup and performance verification to follow once that work is approved. Look back at the findings list. A loose belt. Dirty coils. Wrong filters, fully loaded. A clogged drain.
